Swapped Transfer Case; Half the problem.
As I thought, my hubs are damaged as well. I no longer "fall out" of 4wd under a load however. I get a hard clunk while in 4wd still. I am curious as to what method ford tech's use to diagnose which hub if not both are damaged. I know the vacuum system in and out, my 4wd is working properly...I just get clunk. I may try to see if each hub holds pressure with a line pressure test, but thats the only idea I have. What are my options?
For those curious, I paid $390 shipped for this tcase, I'm going to open my old tcase up and find out what was wrong, maybe fix and resell. To make sure the electric shift motor was working, I removed it and manually by hand engaged into 4lo, 4hi...still popped out under load.
I still need to install my steering rack, which I got for $125 shipped. Big thanks to whitecrystal for the scans from the shop manual.

disconect the upper balljoint and tie rod end. then take the little siver cover off on the center of the hub. under that there is a 13mm nut to be removed. then let top of the knuckle swing out and push the cv axle through the hub a little bit. this will allow you to take a peak inside the IWE and also the the cv axle. make sure the edges where the 2 will meet are nice and square.
also a simple trip to the dealer may recover codes for the 4wd system that cant be found with an ordinary scan tool.
