Roush Exhaust Install Problems

I can't for the life of me get the stock pipe and clamp around the first catback pipe.

Either the stock tube is too small or the Roush inlet tube is too wide.

Anyone else have this problem?

Mine fit perfectly with no issues at all. If you are talking abou the part before the muffler then that is supposed to go over the stock pipe if I am correct.

If all else fails use a little heat to expand the larger piece of pipe. I've found that exhaust takes alot of elbow grease sometimes. Well that and a big *** dead-blow.

first off I am not a mechanic by any means. I have only the most basic of tools and experience, but I like to do things myself whenever possible.

I talked to Joe at Roush Parts and he said to expand the factory tube enough to fit the catback into it. The muffler inlet pipe should slip into the factory 'intermediate' tube coming from the front of the truck, but he said sometimes the clamp gets put on too tight and ends up constricting/tightening the pipe's diameter.

I'm taking the pipe to a shop to have it expanded, they estimated $10.

No, the Roush pipe slips into the stock pipe, just like the stock pipe that was taken out did.

That's correct. In fact, there's a clamp on the outside of the factory pipe that is spot-welded into place.

As for expanding the pipe, I went to the shop and the guy didn't charge me anything for the job, but I think that was mostly because his expander tool was only 2" deep and I needed a few more inches done. The pipe fits now, though, ad hopefully with a little elbow grease I can get it in far enough for everything to fit. If I can't line everything up then I'll bring out the hacksaw and trim until it does.

Will update with tonight's progress.

I had the same problem. I called Roush and they said they never heard of that happening but would pass it on to the QC department. I ended up going to Midas to have them put it on. They had to make two bends to the tail pipes as well to make them line up correctly. Roush said they just got some systems in from a new supplier so maybe there was an issue.
Oh well, it sures sounds nice nonetheless.

Before I seriously injure myself...

The instructions say to remove the lower bolt from the spring perch and then it gives a photo taken from approximately 20 feet away of the entire underside of the truck. There's a huge silver bolt underneath where the leaf-spring pack ends, where it connects to something I would describe as a 'perch'. I have the truck on ramps, not jack stands (too short), so the weight of the truck is still on the wheels and therefore the leafs.


(The lower one, it's already half out... I might be too chicken to finish it off.)

Can I remove this bolt without unleashing a massive amount of potential energy?

Hoping for a reply soon, watching 'The Office' until then. Thanks.

It's a writeup of the exhaust install and has a tidbit about how it's necessary to jack up the frame to allow the rear axle/springs to relax. Looks like it'll be finished tomorrow.

Yes, I recommend doing that. Leaf springs can be very dangerous.

hey guys new to the forums but i had a question, i just bought a new 08 Mark LT, will the Roush exhaust fit this truck or not, everything says F150 but from my understanding the trucks are exactly alike for the most part! Which exuast should i get? im looking for something that looks like [I]stealth[I]'s up there? Also will this void my warrenty?

Yes, the Roush will fit the Mark LT. And it will sound great!
