2004 Expedition A/C issues
I've got 2 issues with my front and rear A/C units in my 2004 Expedition 4.6.
The 1st ISSUE is with the FRONT A/C unit. It gets cold, however I can only set the fan motor speed to either the 1 or 2 setting. When I try to set the fan speed to 3 or maximum speed, there is a low rumble, resulting in no maximum fan speed mode, just low air flow & lots of rumbles. Anyone know what might be causing this?
The 2nd ISSUE is with the REAR A/C unit. It gets cool and blows at maximum fan speed, however when I set the temperature dial to the coldest setting, the REAR A/C unit automatically makes a loud "clicking" sound. I can make the "clicking" sound stop, but I must turn the temperature dial up, towards heat, about 3/4 of the way towards cool, without fail, the "clicking" starts if the coldest setting is attempted. The "clicking" sound is very much light a turn signal operating, but in HI-FI. Any ideas what might be the cause of this? Any help with either 1 or both of these issues would be greatly appreciated.

The 1st issue, manual (*****) or EATC (push buttons)? Since you said 1-4, I'm assuming *****. Does it do it for any position, or just A/C?
It could be one of three things:
The speed selector switch, the blower motor switch, or the wires in between. Probably going to have to do a couple test, which I'll post tomorrow after my exam. If you don't have one, get a multimeter.
For the second issue, it sounds like some of the teeth of gears in the temp blend door motor broke. It's a pretty common issue, though usually, the floor/ceiling blend door motor breaks. The good news, is that it's easy to fix. The bad news is that since it's probably the temp door motor, you'll probably have to take out the rear quarter trim. If it were the other motor, you'd be able to change it out by taking out the rear cup holder and tray on the passenger side.

Hi all,
This is my first post; I found this thread searching online for problems with my 2003 Expedition. Strangely, my two problems are EXACTLY the same as joeyjr.
The first is a grinding, rumbling noise when running the front AC at higher fan speeds. The problem is getting worse; I can now only run the AC on fan speed 1 without the grinding rumbling noise. Sometimes, I can get the noise to go away by switching between different fan speeds, but often, the grinding/rumbling (and associated low air flow) can only be fixed by running low fan speed. Can someone help me out with this issue? ELVATO said it might be a speed selector switch or blower motor switch; other things I've found online suggest a sticking blend door, or bad blend door actuator (which apparently has plastic gears that break, and must be replaced). If anyone can help me here, and give me an idea of how hard the repair might be, I'd appreciate it.
The second problem (clicking in the rear when running ac), which will stop if I turn the temperature dial "up," toward "heat," is pretty clearly the rear blend door motor. I disconnected the power from the motor, so as to stop the clicking, but it sounds like I can replace the motor.
The bigger issue, though, is the front grinding/rumbling sound. If anyone can help me narrow down the problem part, and how to fix it, I'd much appreciate it!
