1. Switch to a band style clamp and live with the clearance I gained. (About $45)

2. Pull it completely out of the truck and attempt push it futher together and weld it. (Not really looking forward to that because it was a PITA getting it together and into place the first time but it's my cheapest option at the moment.)

3. Replace the entire exhaust system and upgrade to the stainless MBRP system with a Cat delete pipe and muffler. I am getting a little tired of the straight pipe drone when towing and at certain highway speeds as well as trying to keep it quiet in the morning when I leave for work.
Sounds to me like you better weld it, -and be done with it. Band clamps aren't the greatest as well. The only way I could band clamp without it leaking is to clamp identical circumferences. You know what I mean ? Not a slip fit. For a slip fit you need an offset band for it to seal. At times, that doesn't even work lol.

If I pull it back out I am probably going to replace the entire system with a new system because I am going to have $130 into a new down pipe and $149 into the muffler. It's a royal PITA because you have to pull the trans cross member to do a one piece down pipe and I really hate doing things and spending money twice so I'm not to happy that I have to do this in the first place. You also need the cross member in the truck so you know what the clearance is correct.

On my dads 6.0 he has a bully dog 4" turbo back (we then removed the cat and muffler), it was a PAIN to get in there but didn't have to remove the crossmember.

The four wheel drive trucks you have to remove it because it supports the transfer case and sit's futher back on the chassis.

I hear yuh, I pulled allot of cross members in the past, to work on the exhaust. That way it's not in the way, plus you can grab the tail shaft and move the trans and transfer case to one side if need be. Try it sometime, you can move the engine and trans that way and without removing anything else lol.

I will when I pull the cross member to fix it which ever route I go.

Just get a piece of fire proof cloth and place between the exhaust and frame.

That's not the problem Jim, the cross member bolt hits the pipe and is wearing a hole in the pipe and it look's like it's almost all the way through at this point.

When we got all this snow I was wishing I had a lift kit. I tried going through my yard the night before this pic was taken and got stuck going down hill. It took some persuasion and about 30 mins to get it unstuck

I was really surprised how much better the 04 handles slush/snow than the 96 did. Even with bald tires last year I only NEEDED 4 wheel drive once. I used it one or two other times but only for a few miles. I try to keep it in 2wd most of the time.
