4X4 not working
2005 F150 Supercrew
I have the same issue with my 4 wheel drive.
I have had this vehicle in the shop 3 times with 4 wheel drive issues. In the past the front shafts were attempting to engage while the vehicle was traveling at highway speeds. Twice the dealer changed the actuator valve P# 147314, the last time they had to change the actuator, P# 206578, a hub assembly, P# 897744, and a joint?, P# 124427.
Now the 4 wheel drive does not engage at all, I do not know if it related to the past problems or not.
I can say that I am VERY aggrevated at this vehicle...

It just seems from the little you say that the dealer techs are not using all the service info in their group 3 data base to test and run down the faults.
It takes time to isolate the failure point then exactly what is failing.
The group 3 information has all the circuits, drawings and hardware with diagnostics to follow.
Maybe i'm missing something but that is the only way fault will be found is by taking the time to get a handle on it instead of a few checks here and there, then send the truck out the door, afraid of spending to much time for the customer..
No use here of spending much time on guessing and saying what to look at if the dealer is still being used for the warrenty service.
At least you guys have some idea of what should be done.
Good luck.
Maybe you should print this out and givem a copy.
