5.4L Block differences?
Anyone out there know of any differences in the 5.4L blocks out
there?
I'm wondering if there are any differences in F-series, E-series,
Expedition, Navigator/Blackwood, Lightning or Cobra R blocks?
(I think that would be a "no", and that they all use the exact
same 5.4L Windsor block (with no differences at all), cast from
the exact same mold. But I want to be sure)
I'm also wondering if there are any differences in the 97, 98,
99, 00, 01 or 02 years of all of these blocks.
(I think, there are more likely to be differences in these, but
I don't know)

HI!... I have a "98" (on engine stand) and a "99" in my truck. They have identical blocks. The 5.4's are built right here in WINDSOR where I live. I have a bunch of buddies that work at the FORD ESSEX engine plant. They told me that all 5.4 blocks from very late "96" (early "97's") to present are all the same. It's just the accesories that have changed, like oil coolers, intakes, heads, stuff like that. Hope this helps you out.

HI!... If you are really serious about doing this conversion, then I strongly suggest to you to contact SEAN HYLAND MOTORSPORTS. They were the 1ST ones to do a 5.4 DOHC conversion and even helped FORD out with the COBRA "R" engine. You should be able to get 500h.p out of it easily. I'm going to be buildind a 5.4 2-valve through SHM soon and it should make 400H.P N/A and then I'm adding a MAGNACHARGER (at 10 psi or more) AND A 250 BIG SHOT nitrous kit. Should be interesting.
